Mailer Box vs Rigid Box: Which Custom Packaging Fits Your Brand?
Every custom packaging brief starts with the same question, and it is rarely just about looks. A box has to protect the product in transit, survive handling, open in a way that feels intentional, and still make sense at your order quantity. Here is how the four boxes we make most often compare.
Mailer boxes: the e-commerce workhorse
Mailer boxes are tab-lock, tape-free shipping boxes, usually in kraft or full-colour print. They are light, stack well, and open with one pull — which is why subscription, skincare and apparel brands use them for direct-to-consumer orders. At horizbox, mailer boxes start at 100 pieces.
Choose a mailer box when the product is not fragile on its own, or when a fitted insert does the protecting. If the product is heavy, sharp or glass, add an insert — moulded pulp, EVA foam or a corrugated divider — rather than hoping the outer box alone will do the job.
Rigid boxes: the gift and premium choice
Rigid, or setup, boxes are made from grayboard wrapped in printed paper, often with a magnetic closure. They feel substantial, hold their shape on a shelf, and suit candles, jewellery, cosmetics sets and gift collections. That structure costs more and takes longer: rigid boxes start at 200 pieces, with production typically in the 18–25 day range depending on finish.
Choose a rigid box when the packaging is part of the product experience, or when the customer is likely to keep the box. For a first test, a single sample is a sensible step before committing to a full run.
Folding cartons and corrugated shippers
Folding cartons are the retail-ready choice: reverse-tuck or sleeve cartons on 300–350gsm board, ideal for shelf display and lighter products. Corrugated shippers, in E, B or BC flute, are the outer protection for heavier or multi-item orders and for trans-Pacific freight. Folding cartons start at 200 pieces; corrugated shippers start at 100.
A quick decision checklist
- Shipping direct? Start with a mailer box, plus an insert if needed.
- Selling a gift or premium set? Start with a rigid box.
- Retail shelf? Start with a folding carton.
- Heavy, multi-item or freight? Start with a corrugated shipper.
- Unsure? Send the product size and weight, and ask for a dieline first — our structural designers build it free within 24 hours.
